Reach Truck Battery Charging Safety
A safe-work guide for charging lead-acid and lithium-ion reach truck batteries, including ventilation, connectors, damage checks and emergency controls.
Know the battery technology
Lead-acid and lithium-ion systems have different hazards and charging controls. Workers must follow the truck, battery and charger manufacturers’ instructions rather than applying one generic method.
Lead-acid batteries may generate hydrogen during charging and involve corrosive electrolyte. Lithium-ion systems rely on an integrated battery-management system and require compatible charging equipment.
Charging-area controls
Keep the area dry, protected from vehicle impact and free of combustible storage. Provide suitable ventilation, signage, emergency arrangements and access control. Cables should not create trip or crush hazards.
Connection sequence
Park securely, lower the forks, switch off, apply the parking brake and follow the approved isolation and connection sequence. Do not pull connectors by the cable, force mismatched plugs or use damaged leads.
Warning signs
Stop charging and raise the alarm under site procedures if the battery becomes excessively hot, swells, emits smoke, leaks, produces an unusual odour or shows a persistent fault. Do not handle a suspected failing battery without trained emergency support.
Battery changing and handling
Battery changing equipment must be rated and maintained. Prevent hands and clothing from entering pinch points, secure the battery correctly and verify any required counterweight specification.

Can any charger be used?
No. Use only a charger approved for the battery voltage, chemistry, capacity and management system.
Can charging occur beside general storage?
A designated charging location with appropriate controls is preferable. The risk assessment should address fire, ventilation, impact and access.
Should operators top up lead-acid batteries?
Only trained persons following the manufacturer and workplace procedure should perform electrolyte-related tasks.
